I'm about to install a new hard disk and intend a fresh installation of XP. When I reinstall Zone Alarm (free version), is it possible to pick up the current settings for trusted sites etc?

No, only the Pro version has export/import for the rules, you could just put ZA into learn mode for a couple of days.
